Air in a diesel fuel system is the number one reason a truck won't start after a fuel filter change, after running out of fuel, or after any repair that opens the fuel lines. Diesels hate air. The injection pump needs a solid, air-free column of fuel to build pressure, and a system full of air will just crank and crank. The good news is that bleeding the air out is simple once you know which method your truck uses. Here's how to do it right, and one thing you must never do on a modern engine.
Why air stops a diesel from starting
Fuel is nearly incompressible, air is not. When the injection pump tries to pressurize a line that has air in it, the air compresses and cushions instead of moving fuel to the injectors. On a common-rail truck the high-pressure pump can't reach rail pressure, and the ECM won't fire the injectors until it sees enough pressure, so you get long cranking and no start. Get the air out and the truck lights right off.
Air gets in whenever the fuel system is opened: a filter change, a lift pump or line replacement, a WIF sensor swap, or simply running the tank dry so the pump pulls air.
The one thing you must not do
On a modern common-rail diesel, do not crack open the high-pressure injector lines to bleed air. Those lines run at extreme pressure, and a fine spray from a loosened fitting can inject fuel through skin. The old trick of cracking lines at the injectors belongs to low-pressure mechanical systems only. On common rail, you bleed on the low-pressure supply side, using the primer, never at the high-pressure rail or injector lines.
Method 1: Hand primer pump (most modern trucks)
Many diesels have a hand primer, a rubber or plastic bulb or plunger on or near the fuel filter housing, that lets you push fuel through the low-pressure side by hand.
- Make sure the filter housing is sealed and any drains are closed.
- Pump the primer steadily. Early strokes feel soft as it moves air.
- Keep pumping until the primer goes firm and you feel real resistance. That firmness means the low-pressure side is full of fuel and the air is pushed downstream.
- Crank the engine. It may run a couple of extra seconds the first time, then catch. If it doesn't, prime more.
Method 2: Key-cycle electric priming (many common-rail trucks)
Trucks with an electric lift pump or an in-tank pump often self-prime when you cycle the key. Turning the key to run without cranking runs the pump for a few seconds, pushing fuel forward and purging air on the low-pressure side.
- Turn the key to the run position, not start, and leave it there while the pump runs and then shuts off.
- Turn it off, then back to run. Repeat this cycle several times.
- Each cycle moves more fuel and more air. After several cycles, crank the engine.
- Follow your truck's specific priming procedure if it has one, some have a dedicated priming routine.
Method 3: Mechanical bleed screw (older low-pressure systems)
Older mechanical diesels, like a 12-valve Cummins or an IDI, use a low-pressure lift pump and often have a bleed screw on the filter housing or injection pump.
- Open the bleed screw a turn or two.
- Actuate the manual lever on the mechanical lift pump, or use the hand primer, until fuel flows out clean and free of bubbles.
- Close the bleed screw.
- On these low-pressure mechanical systems only, if it still won't start, you can crack the fuel lines at the injectors, crank until fuel appears, then snug them. This is safe here because pressure is low, and it is never done on common rail.
Step order that works every time
- Fix the reason air got in first, seal the filter, finish the repair, put fuel in the tank.
- Choose the method your truck uses: hand primer, key-cycle, or bleed screw.
- Prime until firm, or cycle the key several times.
- Crank in reasonable bursts, not one long grind that overheats the starter. Rest between attempts.
- Once running, let it idle and watch for it smoothing out as the last air clears, then check for leaks.
Don't burn up the starter
If it doesn't fire in a few seconds, stop and prime more rather than cranking endlessly. Long cranking overheats the starter and drains the batteries, and it rarely fixes an air problem that priming would. More priming, shorter cranks.
