Boost leaks are almost always at the connections, not in the middle of a solid pipe. The usual suspects:
Intercooler boots and couplers. These rubber or silicone sleeves connect the hard piping to the turbo, the intercooler, and the intake. They live in an environment of heat, oil vapor, vibration, and pressure cycling. Over time rubber hardens, cracks, and tears, and a hardened boot can blow off entirely under a hard pull. Prevention is mostly inspection and quality parts:
- Inspect the boots. Squeeze each intercooler boot. If the rubber is hard, cracked, glazed, or oil-soaked and swollen, it is living on borrowed time. Soft, pliable boots seal; hard ones let go.
- Check every clamp. Make sure each clamp is properly tight and positioned. Retighten after any charge-air work, because boots settle and clamps need a second snug. Consider higher-quality constant-tension or T-bolt style clamps at the critical joints, which hold better through heat cycles than a basic worm-gear clamp.
