If you own a 2008–2010 6.4L Power Stroke, coolant loss is one of the first big-ticket headaches you will chase. The 6.4 runs one of the most complex cooling systems Ford ever put in a Super Duty, and it holds a lot of coolant across a lot of joints. When a truck this thirsty for coolant starts dropping level, the trick is knowing which of several likely sources is actually leaking before you throw parts at it.
Why the 6.4 cooling system is so leak-prone
The twin-sequential-turbo 6.4 has to reject a huge amount of heat, so Ford gave it a dual-radiator setup: a primary radiator plus a secondary (low-temperature) radiator feeding the charge-air and auxiliary cooling circuit. On top of that, the engine coolant also runs through the EGR cooler, the oil cooler, and a web of hoses, crossovers, and the degas (overflow) bottle up top. More joints and more plastic mean more places to weep.
The system also lives a hard life. These trucks make big heat under load, the coolant cycles through a wide temperature swing, and the radiators sit right up front catching road debris. Plastic end tanks plus repeated thermal expansion is a recipe for cracks over time.
The usual suspects: where the coolant is actually going
Primary radiator end tanks. This is the classic 6.4 failure. The radiator uses plastic end tanks crimped to the core, and the tanks crack, or the crimp seam seeps, usually at a top or side corner. You will often find dried coolant residue and a chalky stain at the tank-to-core seam. Debris impact and thermal cycling both play a role.
Secondary radiator and its lines. The auxiliary radiator and its hoses can leak too, and because it is tucked in, people miss it. Check both radiators, not just the big one.
Degas bottle and cap. The plastic overflow/degas bottle can crack, and a tired cap that will not hold pressure lets the system push coolant out and draw air in. A bad cap mimics a leak because you keep losing level with no obvious puddle.
Hoses, clamps, and the coolant crossover. With this many hoses, a single hardened hose or a relaxed spring clamp will weep. Inspect the crossover and the turbo coolant feed lines.
EGR cooler and oil cooler (internal path). Like the 6.0 before it, the 6.4 uses coolant-cooled EGR and oil coolers. A cracked EGR cooler can push coolant into the exhaust and intake instead of onto the ground. If you are losing coolant with no external leak, are seeing white sweet-smelling smoke, or find bubbling in the degas bottle at temperature, suspect an internal path and test for exhaust gas in the coolant. That is a different repair than a radiator.
Front cover and water pump. A weeping front cover gasket or a water pump seep will show up low and toward the front of the engine.
How to diagnose it without guessing
- Pressure-test the cold system. A hand pump on the degas bottle neck will usually reveal an external leak fast. Watch the radiator corners, the secondary radiator, and every hose joint while it holds pressure.
- Look for the stain, not just the drip. Dried coolant leaves a chalky white or greenish-gold crust. Follow it uphill to the source, since airflow blows the drip rearward.
- Check the cap and the degas bottle. Test the cap's rated pressure. Inspect the plastic bottle for hairline cracks.
- Rule out an internal leak. If it holds external pressure but still drinks coolant, do a combustion-gas (block) test on the coolant and watch for bubbling and overheating under load. That points at the EGR cooler or, worse, a head gasket rather than the radiator.
- Confirm no external puddle plus white smoke before you condemn a cooler. Do not swap a radiator to fix an EGR cooler leak.
The fix, and doing it once
If the primary radiator is cracked, replace it. Given the labor to get in there and the age of these trucks, replace the degas cap while you are at it and inspect the secondary radiator and the main hoses. A heavy-duty replacement radiator with sturdier tank construction is worth it on a truck that tows.
Refill with the correct Motorcraft-spec coolant, and burp the system thoroughly. Air is the enemy on a big-capacity 6.4 refill, and a trapped air pocket will read as a false overheat and cook you into thinking you still have a leak. Run it up to temp, cycle the heater, and top the degas bottle as the air works out. Replace any hose or clamp you disturbed rather than reusing a hardened one.

I keep losing coolant but see no puddle. Where is it going? Either the cap is not holding and it is boiling out the overflow, or you have an internal leak through the EGR cooler pushing coolant into the exhaust. Pressure-test first, then run a combustion-gas test if it holds external pressure.
Is a plastic-tank radiator good enough, or should I upgrade? For a stock truck a quality replacement is fine. If you tow heavy, a heavier-duty radiator with reinforced tanks is cheap insurance on a system that runs hot.
Could low coolant be causing my overheating, or the other way around? Both. A leak lowers level and traps air, which causes overheating; overheating stresses the plastic tanks and makes leaks worse. Fix the leak, refill correctly, and burp it fully.
